High Emissivity Coatings for Ethanol Production

Natural gas is one of an ethanol plant's largest variable costs, and most of it burns in the DDGS dryers and the regenerative thermal oxidizer. Emisshield high emissivity coatings raise radiant efficiency in both, with documented results at a Midwest plant of a 7% improvement in natural gas yield across the dryer and RTO system, 15% on one dryer, ROI in 5 months, and VOC emissions down 20%. Lower gas per gallon lowers the plant's carbon intensity score directly.

What problems does a high emissivity coating solve in an ethanol plant?

Gas consumption per gallon creeps up as dryer and RTO linings age. Dryer throughput limits production. RTO ceramic fiber degrades under constant thermal cycling and temperature imbalance causes VOC breakthrough. Carbon-intensity scores now carry direct economic value under clean-fuel programs. The coating re-radiates burner energy into the wet cake or the RTO combustion chamber instead of losing it to the exhaust, protects the fiber and refractory it covers, and lowers both the gas bill and the CI score.

How does Emisshield perform on DDGS rotary dryers?

At a Midwest ethanol plant with excessive dryer fuel use and VOC emissions, the coating was applied to the burner tiles, combustion chamber, upper and lower transitions, and the hot face of the dryer doors. Measured against pre-coating data, natural gas yield improved 7% across the RTO and both dryers combined, and 15% on Dryer A alone. ROI was reached in 5 months. VOC emissions fell 20%, combustion chamber temperatures rose, shell temperatures dropped, and temperature control across zones improved.

How does Emisshield perform on regenerative thermal oxidizers?

A Midwest RTO used for VOC destruction had insulation degradation and VOC breakthrough from temperature imbalance. Coating the entire interior, including ceramic fiber, upper and lower chambers, burner tile, and the brick walkway, improved natural gas efficiency by 1,209 BTU per gallon, raised the temperature differential by 46°F with better destruction removal efficiency, doubled retention time in the combustion chamber, cut excess air and NOx by 5.2%, and extended ceramic fiber module life.

What does the coating do for the RTO's ceramic fiber lining?

Third-party testing shows coated ceramic fiber modules shrink under 1% against 2 to 5% uncoated, tolerate continuous duty roughly 150°C higher, and run cooler on the cold face. In an RTO's constant cycling, that sealed surface is what extends module life.

    FAQ

    Frequently Asked Questions

Will this improve my CI score?
Fuel reduction reduces carbon intensity directly, and the saving compounds under LCFS and 45Z-style incentives. Plant-specific accounting is yours to certify; Emisshield supplies the measured fuel delta.
Can the dryer be coated without a long shutdown?
Application is planned within normal maintenance windows, typically days.
Does it help the RTO media or just the chamber?
The coating is applied to the chamber, fiber, burner tile, and walkway. Media life benefits from the steadier thermal profile and doubled retention time.
How much gas per gallon can we save?
The documented plant-wide result is 7.6% on gas yield across dryers and RTO. Your baseline sets the projection.
